明 細 書 ホットランナ一式射出成形機の金型及びその金型の製造方法 技術分野
本発明は、 ホットランナー式射出成形機の金型に関し、 特に、 樹脂に比して溶 融温度及び熱伝導率が高い金属の射出成形に適したホットランナ一式射出成形機 の金型及びこの金型の製造方法に関する。 背景技術
ランナーレス射出成形法は、 ランナーゃスプル一を排出することなく製品の成 形が可能であるので、 コールドランナー方式の射出成形に比してその利益が極め て大きい。 このようなランナーレス射出成形は、 溶融温度が比較的低温で、 熱伝 導率も低い樹脂などの射出成形に適している。 従って、 樹脂の射出成形において はランナーレス射出成形法が広く利用されている。
第 9図は、 誘導加熱を利用したホットランナー式射出成形機の金型の断面図で ある。
金型は、 ノズル 1 ' やマ二ホールド 2 ' が取り付けられる固定側金型板 3 ' と、 製品形状に応じた形状のキヤビティ 4 a ' が形成された可動側金型板 4 ' とを有する。 キヤビティ 4 a' は、 可動側金型板 4' に取り付けられた耐熱性 に優れる金属コア 6 ' に形成され、 この金属コア 6' に対応する金属コア 5 ' が固定側金型板 3' に取り付けられている。
固定側金型板 3 ' の後方 (図面上方) にはバックプレート 8' が取り付けら れ、 このバックプレート 8 ' と固定側金型板 3 ' との間の空間部 7 ' にマニホ 一ルド 2' が配置される。 固定側金型坂 3' 及び金属コア 5' には、 空間部 7' から可動側金型 4' のキヤビティ 4 a' に向けて貫通するノズル取付穴 3 a ' が形成され、 このノズル取付穴 3 a' に、 空間部 7 ' 側からノズル 1 ' が挿入 される。
ノズル 1 ' の周囲には、 図略のコイルが巻回され、 このコイルによる誘導加 熱によって、 ノズル 1 ' 内の材料が加熱される。 ところで、 上記構成のホットランナー式射出成形機の金型は、 専ら樹脂の射出 成形に用いられるものであるが、理論上はマグネシウム合金やアルミニウム合金、 亜鉛合金などの金属の射出成形に対しても適用することが可能である。
例えば、特開平 9一 8 5 4 1 6号公報には、マグネシウム合金やアルミニウム、 亜鉛などの金属材料の射出成形を可能にしたホットランナ金型が提案されている。 しかしながら、 上記したような金属は、 融点が 4 0 0で〜 7 0 0でと樹脂の 融点に比してかなり高く、 かつ熱伝導率も樹脂の熱伝導率に比してかなり大きい という特性を有している。
従って、 樹脂に用いられている既存のホッ卜ランナー式射出成形機の金型をそ のまま使って溶融金属の射出成形を行うと、 以下のような問題がある。
( 1 ) 高温で溶融している金属 (材料) と金型との温度差が極めて大きいため、 射出成形と同時に材料の熱が、 ノズルと接する金型及びキヤビティ内で固化した 製品によって急速に奪われる。 したがって、 ゲートカット部の材料が、 当該材料 の融点温度よりもかなり低い金型の温度近くまで低下して固化することになる。 そのため、 次回射出のために、 ゲートカット部の材料を溶融してゲートカット部 を開くには、 ノズルのランナー内の材料の温度を数百度以上に加熱しなければな らず、 事実上ゲートの開口が困難で、 実用運転には適さない。
( 2 ) 一方、 射出成形後の型開き時には、 ゲートカット部及びその近傍のノズル 内の材料の温度を十分に下げて固化させないと、 溶融した材料がノズル先端から 漏れだしたり、 あるいは、 ゲートカット部の後方の溶融した材料がノズル先端か ら飛び出したりして思わぬ事故が発生する危険性がある。
( 3 ) 上記の特開平 9— 8 5 4 1 6号公報に記載の発明は、 0 . 1 mmから 0 .
5關の径の断面円形の孔又はスリットをゲートに形成し、 このゲートを通る溶融 した金属材料の流動抵抗が、 流路に滞留している溶融した金属材料の残圧よりも 高くなるようにして、 溶融した金属がゲートから漏れ出さないようにしている。 しかし、 ゲートから常時溶融した材料が露出しているため、 型開きの際に、 溶 融材料の漏れを生じやすく、 また、 ゲート後方の溶融材料の温度変化やガス、 圧 力変動などによってゲートから溶融した金属が飛び出す危険性がある。
以上のような理由から、ホットランナ一式射出成形機による金属の射出成形は、 その優れた材料歩留まり率及び生産性にもかかわらず、 実施化がきわめて困難で あるというのが現実である。
本発明は上記の問題点を解決し、 ホットランナー射出成形を金属にも適用でき るようするもので、 型開き時にゲートカツト部を固化した金属で確実に塞ぐとと もに、 次回射出成形の際には、 ゲートカツ卜部を迅速に開口させて金属の射出を 可能にした、 マグネシウム合金などの溶融金属の射出成形に適するホットランナ 一式射出成形機の金型及びこの金型の製造方法を提供することを目的とする。 発明の開示
上記の目的は、 ゲートカツト部の位置を適切に選択した金型によって達成する ことができる。
本発明のホッ卜ランナー式射出成形機の金型は、 キヤビティを有する可動側金 型板と、 前記キヤビティに溶融した金属を射出するノズル及びこのノズル内の金 属を加熱するための加熱手段を備えた固定側金型板とを有するホットランナー式 射出成形機の金型において、 ゲートカツ卜が行われるノズルのゲートカツト部の 近傍に設けられた前記ゲートカツト部の金属の温度を測定する温度測定手段と、 この温度測定手段の測定結果に基づいて前記加熱手段による前記ノズルの加熱を 制御する加熱制御手段と、前記ノズルの所定位置に形成されたゲートカツト部と、 少なくとも前記ゲートカツ卜部が形成された部分を覆うように前記ノズルに設け られた断熱手段とを有する構成としてある。
温度測定手段はゲートカツト部の温度を検出し、 検出結果を加熱制御装置に送 信する。 加熱制卸装置は、 例えば、 予め設定された温度と検出された温度を比較 し、 ゲートカット部の温度が所定温度以下であると判断した場合には、 ノズルを 加熱するべく加熱手段に指令信号を出力する。 これにより、 ゲートカット部の金 属の温度が一定以上に保持され、 次回射出成形時にも僅かな加熱で迅速にゲート 力ッ卜部の金属を溶かして射出可能な状態にすることができる。
断熱手段はゲー卜カツト部から金型への移動熱量を減少させる。 このような断 熱手段を設けたのは、 以下のような理由による。
ノズルのゲートカツ卜部及びゲートカツ卜部に近いゲート部分が金型に接して いると、 ゲートカット部の金属から金型へ放熱される熱量も大きい。 そのため、 ゲー卜カツ卜部の金属の温度を一定以上に保持するために加熱手段がノズルを加 熱しても、 多くの熱量が金型側に放熱されてしまい、 温度を一定に保持すること が困難になる。 また、 加熱のためのエネルギーが余計に必要になる。 特に、 ノズ ルのランナー内の金属の温度とゲートカツト部の金属の温度の差が著しく大きく なり、ゲー卜カツト部の金属の温度がその金属の融点よりも低い場合であっても、 前記加熱手段の作用によってランナー内の金属の温度が融点よりも高い温度にな ることがあり、 ランナー内の高温の溶融金属がゲートカツト部の金属を溶かして ノズルの先端から漏れ出したり、 飛び出したりするおそれがある。 そこで、 ノズ ル内、 特にゲートカツト部とランナーの温度のばらつきを小さくして上記不都合 を回避するべく、 ゲー卜の一部を含むゲートカツト部の周りに断熱手段を設けた ものである。
前記断熱手段としては、 金型とノズルとの間に隙間を形成し、 この隙間にエア やセラミック等を充填したものとすることができる。
ゲートカット部を設ける位置は、できるだけキヤビティに近いことが望ましレ しかし、 ゲートカット部をキヤビティに近づけるほど、 温度の低いキヤビティ内 の製品や可動側金型板に近づくので、 ゲートカツト部の金属の温度は急速に低下 する。 そのため、 キヤビティに可能な限り近い位置であって、 ゲートカット後に ゲート力ッ卜部内の金属の温度を適度に保つことのできる位置を選択することが 望ましい。
加熱手段によつてノズルを加熱すると、 加熱手段から遠ざかるはど金属の温度 は低くなり、 ノズル先端に近づくほど金属の温度の低下率は大きくなる。そこで、 この発明のノズルでは、 後述のゲートカツ卜部の位置決定手順にしたがってゲー 卜カツト部の位置を決定するようにしている。 このようにして決定されたゲート カット部を有するノズルでは、 例えば金属がマグネシウム合金の場合には、 金属 の温度を 4 0 0 °C乃至 5 8 0 °Cの範囲内のいずれかの温度に保持するようにす るとよい。
ゲートカツ卜部の金属の温度がこの範囲内の温度よりも高い温度であると、 加 熱手段によって加熱されるノズルのランナー内の金属が融点を超えて高温になり、 ゲートカット部から溶融金属が漏れ出すおそれがある。 反対に、 この範囲内の温 度よりも低い温度であると、 ゲートカツト部の近傍で固化している金属を溶かす のに時間がかかり、射出成形のサイクルタイ厶が長くなつて実用に適さなくなる。 本発明の発明者らは、 溶融金属がマグネシウム合金である場合に、 最適なゲー トカツ卜部の位置及びゲートカツト部の保持温度を、 後述する手順によって決定 した。
その転果、 前記ゲートカット部の位置を、 前記ノズルの先端と誘導加熱のため のコイルの巻き始め部分とのほぼ中間領域に選択すればよいことがわかった。 ま た、 試行錯誤を繰り返した結果、 ゲートカット部のマグネシウム合金の温度が 5 2 0 °C〜 5 6 0 °Cの範囲内になるように加熱温度を制御すれば、 型開き時に、 ノズルのランナー内の金属を溶融状態に保ったままで、 ゲートカツト部における 金属の固化状態を融点に近い温度で安定的に保つことができることがわかった。 これにより、 マグネシウム合金については最適なサイクルタイムで射出成形を 行うことができ、 型開き時にゲートカツト部から溶融金属が漏れ出したりするお それもない。
なお、 前記断熱手段に代えて、 或いは断熱手段を形成するとともにノズル本体 をセラミックによって形成し、 ノズルの周囲を金属外筒で覆い、 この金属外筒の 周りに誘導加熱コイルを巻回し、 前記外筒金属と前記セラミツ夕のノズル本体と の間に簡閲を設け、 この隙間に溶融金属を充填して形成してもよい。
この構成によれば、 ノズル本体を熱伝導率の小さいセラミックで形成している ので、 ゲート内の溶融金属から金型に伝達される熱量を小さくすることができ、 ゲート内の金属の温度低下を小さくすることができる。 ノズルの周りに断熱手段 を形成するとさらに効果的である。
この場合、 固定側金型板を形成する金属とノズルを形成するセラミックとでは 熱膨張率に違いが有ることから、 溶融金属をキヤビティに射出する際に固定側金 型坂とノズルとの間に隙間ができ、 キヤビティの溶湯が隙間内に逆流するおそれ がある。
そこで、 ノズルと固定側金型板との間に隙間を設け、 溶融金属でこの隙間を充 填するようにした。 溶融金属の充填は、 例えば前記隙間に連通する穴を前記ノズ ルに形成することにより、 金属の射出と同時に行うことができる。 隙間に充填さ れた溶融金属は、 隙間を塞いでキヤビティからの溶湯の逆流を防止するだけでな く、 加熱手段による熱を金属外筒からノズルに効率よく伝える効果がある。 また、 前記ノズルの先端に放熱手段を設け、 型開き時における前記金属の放熱 を促進するようにしてもよい。 前記放熱手段としては、 前記ノズルの先端に放熱 性に優れる金属製の部材を取り付けたり、 ノズルの先端に冷却用エアの流通路を 形成したりするとよい。
このような放熱手段を設けることで、 型開き時におけるノズル先端部分の金属 の急速な固化を促進することができる。 一方、 ゲートカット部の周囲は断熱手段 によって断熱されているので、 ゲートカツト部の金属は一定以上に保持される。 そのため、 ゲートカツ卜部の位置を可能な限りノズルの先端に近づけることがで さる。
請求項 1〜6に記載の金型では、 以下のようなゲートカツト部の位置決定手順 にしたがってゲー卜カツ卜部の位置を決定する。
すなわち、 ノズルの任意の位置に、 前記ノズル内の金属を加熱するための加熱 手段を設け、 前記ノズルの先端から前記加熱手段までの間の領域に、 前記ノズル 内の前記金属の温度を測定する複数個の温度測定点を所定の間隔で設け、 前記温 度測定点の中から、温度制御の基準とする温度制御目標点を少なくとも一つ定め、 型開き時に、 少なくとも前記加熱手段を設けた部分の金属を溶融状態に保ち、 か つ、 前記温度制御目標点の温度を、 前記金属の溶融温度よりも低い一定の温度に 維持するように前記加熱手段を制御し、 前記温度制御目標点の温度を一定に維持 したときの他の前記温度測定点の温度分布を計測し、 この計測結果から、 型開き 時に前記金属の固化状態を安定的に維持し、 かつ、 固化した前記金属の温度が前 記金属の融点に近い最適温度領域を決定し、 この最適温度領域内にゲートカツ卜 部を設定する。
前記計測結果に基づいて各前記温度測定点の温度分布グラフを作成したときに、 グラフの勾配が平坦に近いなだらかになる部位が前記温度分布グラフ中に少なく とも一つ現れるように、 前記ノズル、 前記ノズルの放熱手段、 前記ノズルの断熱 手段又は前記加熱手段の位置を含む条件を適宜に選択し、 前記なだらかになる部 位を前記最適温度領域とするのがよい。
前記温度勾配は、 請求項 1〜6に示すように、 種々の断熱手段を設けたり、 放 熱手段を設けたりすることによって調整することができる。
前記溶融金属がマグネシウム合金の場合には、 前記断熱手段や放熱手段を用い て、 前記最適温度領域が 5 2 0 °C〜 5 6 0 Cの範囲内にあるように調整すると よい。
また、 ホットランナー式射出成形機の金型の他の例では、 キヤビティを有する 可動側金型板と、 前記キヤビティに溶融した金属を射出するノズル及びこのノズ ル内の金属を加熱するための加熱手段を備えた固定側金型板とを有するホットラ ンナ一式射出成形機の金型において、 前記可動側金型板に設けられ、 前記キヤビ ティを横断して前記ノズルのゲートカツト部まで突き出し可能な突出ピンと、 こ の突出ピンを、 突き出し状態と格納状態との間で進退移動させる駆動手段と、 こ の駆動手段の駆動を制御する駆動制御手段とを有する構成としてある。
この構成によれば、 金属の射出前に突き出しピンによってゲートカツト部を強 制的に開口させることができる。
また、 前記駆動制御手段は、 型閉め後に前記ゲートカット部の金属の温度が予 め決められた温度になったときに、 前記突出ピンを突き出す指令を出力するよう に構成するとよい。
このようにすれば、 ゲートカット部で固化している金属が、 型閉め後に予め決 められた温度、 例えば、 融点 5 9 6 °Cのマグネシウム合金においては 5 0 0で 程度の温度に達したときに、 突出ピンを突き出して強制的に開口させることで、 ホットランナ射出成形のサイクルタイムを短縮し、 かつ、 ゲートカット部の温度 管理も容易になる。
なお、 請求項 1 0及び請求項 1 1に記載した発明は、 単独でも本願の目的を達 成することができるが、 請求項 1〜 6に記載の発明及び請求項 7〜 9の発明と組 み合わせることによって、 さらに良好な効果を得ることができるものである。 図面の簡単な説明

本発明のホットランナ一式射出成形機の金型の好適な実施形態を図面に従つ て詳細に説明する。
以下の説明では、 射出成形する金属は、 融点が 5 9 6 °Cのマグネシウム合金 (例えば、 A S TM規格の A Z 9 1 D) であるとする。
[第 1の実施形態]
第 1図は本発明の一実施形態にかかり、 ホットランナ一式射出成形機の金型に おけるノズル部分の拡大断面図である。
第 1図に示すように、 ノズル 1は固定側金型板 3に形成されたノズル支持穴 3 a内に挿入される。 ノズル支持穴 3 aはノズル 1と固定側金型板 3との間に空間- 1 6が形成されるようにノズル 1の外径よりも大きい穴径を有し、 かつ、 固定側 金型板 3の一面 (可動側金型坂 4と当接する面) 側でノズル 1の先端を支持する ように、途中部位から前記一面に向けて穴怪が小さくなるように形成されている。 空間 1 6には空気が充填され、 この空気と空間 1 6とで断熱手段を構成してい る。 もちろん、 断熱部材として空気以外の他のガス、 例えば窒素ガスなどを用い てもよいし、 セラミック製の外筒をノズル 1の外側に嵌め付けて断熱手段を構成 ズル 1内に形成されたランナー 1 1の周りには、 加熱手段である誘導加熱コ ィル 1 4が巻回されている。 また、 ノズル 1のゲート 1 2とランナー 1 1の間の 小径部は、 型開きの際に製品とノズル 1とを切り離すゲートカツト部 1 3として 形成される。 このゲートカット部 1 3の近傍には、 ゲートカット部 1 3内の金属 の温度を測定するための温度センサ 1 5が埋め込まれる。 この温度センサ 1 5に よる測定結果は、リード線 1 5 aを介して図示しない加熱制御装置に送信される。 前記加熱制御装置は、 検出されたゲートカット部 1 3の金属の温度と、 予め設 定されたゲートカツト部 1 3の設定温度とを比較して、 誘導加熱コイル 1 4に印 加すべき電圧を制御する。 例えば、 検出された金属の温度が前記設定温度より低 い場合には、 前記加熱制御装置が指令信号を出力し、 誘導加熱コイル 1 4に印加 されている電圧を所定の電圧まで昇圧してランナー 1 1内の金属を加熱し、 これ によってゲートカツト部 1 3の金属の温度を上昇させる。 ゲートカツト部 1 3の 金属の温度が前記設定温度に達すると、 前記電圧を所定の電圧まで降下させる。 ゲートカット部 1 3は、 空間 1 6が形成された領域に形成される。 この際、 ゲ 一卜カット部 1 3に隣接するゲ一ト 1 2の一部も空間 1 6の領域内に位置させる。 すなわち、 ノズル 1と固定側金型板 3とが接触する接触長さを L 1とした場合、 ノズル 1の先端が位置する固定側金型板 3の一面からゲートカツト部 1 3までの 距離 L 2が、 L 1 < L 2の関係となるようにする。 ゲートカット部 1 3までの距 離 L 2、 すなわち、 ゲートカット部 1 3の位置は、 次のようにして決定すること ができる。
第 2図 (a ) は、 ゲートカット部 1 3の位置を決定するためのモデルとなるノ ズル 1の先端部の部分断面図である。
まず、 第 2図 (a ) に示すように、 モデルとなるノズル 1の先端からノズル 1 の軸線方向に沿って所定の間隔 (例えば l mm 間隔) で複数 (例えば 7個所) の測定点 S 1〜 S 7を設ける。 各測定点 S 1〜 S 7は、 ノズル 1内の金属の実際 の温度を測定できるように、 できるだけゲー卜 1 2及びランナー 1 1の内周面の 近くに設けることが好ましい。 このようにして設けた各測定点に、 温度センサを 埋め込む。 加熱制御装置による加熱制御の基準となる測定点を任意に選択し、 こ の測定点 (以下、 温度制御目標点という) の温度が一定になるように加熱制御装 置を設定する。 そして、 加熱制御装置の設定温度を種々に変えて、 前記設定温度 ごとの各測定点の温度分布をグラフに表す。 第 2図 (b ) は、 各設定温度ごとの各測定点 S 1〜S 7の温度分布を示すダラ フである。 このグラフでは、 縦軸に測定温度 (°C) をとり、 横軸に測定点 S 1 〜S 7をとつている。
第 2図 (a ) ( b ) で示すモデルでは、 温度制御目標点を測定点 S 4に選択す る (以下、 この測定点 S 4を、 特に、 温度制御目標点 S 4と記載する)。 そして、 この温度制御目標点 S 4の金属の温度が、 5 0 0で, 5 5 0 °C , 5 8 0 1:にな るように、 加熱制御装置の設定温度を変化させる。
次に、 型開き時における温度制御目標点 S 4及び他の測定点 S 1〜S 7の温度 を計測してグラフ内に書き込んだ。
このように得られたグラフには、 曲線の傾きが小さい領域、 すなわち、 なだら かな領域 A, Bが現れた。 領域 Aは、 周囲が断熱手段で囲まれているとともに、 加熱制御装置の制御によって温度がほぼ一定に保持される温度制御目標点 S 4を 含む部分で、 領域 Bは、 誘導加熱コイル 1 4によってノズル 1内の金属が直接加 熱されている部分である。 また、 領域 Aから左方、 つまりノズル 1の先端に近づ くほどグラフの下降勾配は大きくなる。 これは、 キヤビティ内の製品とノズル 1 に接触する金型とによって急速に熱が奪われるためである。 ,
設定温度を 5 8 0 °Cとすると、 領域 Aの温度は融点よりもやや低い 5 8 0 °C 前後であるが、 領域 Bの温度は誘導加熱コイル 1 4の直接加熱によって 6 7 0 °C 前後まで上昇する。 そのため、 領域 A内にゲートカット部 1 3を設けると、 ラン ナー 1 1内の高温の金属によってゲートカツ卜部 1 3の金属が溶けやすくなり、 ノズル 1の先端から溶融金属が漏れ出すおそれがある。
設定温度を 5 5 0 °Cまで下げると、 領域 Bの温度は融点よりやや高い 6 3 0 °C 前後になる。 領域 Aの金属の温度は 5 5 0 °C程度であり、 領域 Bの溶融した金 属の温度も融点に比してそれほど高くないので、 領域 Aでは固化状態を安定的に 保つことができる。 そのため、 領域 A内にゲートカット部 1 3を設けても溶融金 属が漏れるおそれは無い。
設定温度を 5 0 0 °Cまで下げると、 領域 Bの金属の温度が融点より低くなつ てランナー 1 1内の金属がほとんど固化してしまう。 したがって、 この設定温度 では、 次回射出のときに、 かなりの加熱時間を要すると予測できる。
なお、 測定点 S 4に代えて測定点 S 3を温度制御目標点として選択し、 設定温 度を 5 3 0 °Cとした場合のグラフを、 第 2図 (b ) において三角のプロット点 で示すが、 温度制御目標点 S 4における設定温度 5 5 O t:の場合のグラフに近 いグラフが得られた。
第 2図では、 温度制御目標点 S 4について制御目標温度を 5 0 5 5 0 °C,
5 8 0 °Cに設定した場合を示したが、 他の測定点 S 1〜S 7についても同様の グラフを作成する。 各温度制御目標点 S 1〜S 7の設定温度をさらに細かく変化 させて計測を行うとなおよい。
このようにして得られた結果から、 加熱誘導コイル 1 4を巻き始める測定点 S 6と、 ノズル 1の先端が固定側金型板 3に接触する測定点 S 1との間の領域 A内、 好ましくは、 領域 Aのほぼ中央にゲートカツト部 1 3を設けるとよい。
第 2図 (b ) に示したように、 領域 Aはグラフがほぼ平坦に近いなだらかにな る部分である。 グラフの勾配が平坦になるほど、 ノズル 1内の溶融した金属の温 度が多少変化しても、 その影響を受けにくくなる。 すなわち、 グラフの勾配が平 坦になるほど、 金属の状態を安定的に保つことができるわけである。 この実施形 態では、 領域 Aがゲートカツト部 1 3を設けるための最適温度領域である。 領域 A内のほぼ中央、 例えば、 加熱制御装置による温度制御の目標点である測定点 S 3又は測定点 S 4上又はその付近にゲートカツト部 1 3を設けるとよレ^そして、 測定点 S 3上又はその付近にゲ一トカットき [ 3を設けた場合の制御目標温度は
5 3 0 °C前後 ( 5 2 0 °C〜 5 4 0 °Cの範囲)、 測定点 S 4点上又はその付近にゲ 一トカツ卜部 1 3を設けた場合の制御目標温度は 5 5 0 °C前後 (5 4 0 t:〜 5
6 0 °Cの範囲) とすればよい。 この実施形態では、 測定点 S 1と測定点 S 6の ほぼ中間にゲー卜カット部 1 3を設け、 ゲートカット部 1 3の金属の温度を 5 2 0 °C〜 5 6 0 °Cに保持するように加熱制御装置を設定することで、 良好な射出 成形結果が得られた。
なお、 ゲートカット部 1 3の位置は、 金型の温度やノズル 1のゲートカット部 1 3の穴径、 金型とノズル 1との接触長さ、 ノズル 1の材質 (熱伝導率)、 肉厚、 断熱手段を設ける位置及び断熱手段の形態、 ノズル 1に対する誘導加熱コイル 1 4を設ける位置、 誘導加熱コイル 1 4の加熱能力などにより異なるので、 ノズル 1を設計する際には、 各条件ごとに測定を行い、 上記手順と同様にして最適な位 置を決定することが望ましい。 この場合も、 第 2図 (b ) に示すような温度分布グラフを作成するが、 条件に よっては、 温度分布グラフ中に、 第 2図 (13 ) に示したような、 好ましい形態の なだらかな部分が現れないことがある。 この場合は、 当該ノズル 1における誘導 加熱コイル 1 4の位置などの諸条件を変更して、 グラフ中にできるだけ平坦に近 レ 好ましい形態のなだらかな部分が現れるようにするとよい。
第 3図に、 上記のようにして位置が決定されたゲートカツト部を有する金型を 使って、実際にマグネシウム合金を射出成形した場合の温度変化のグラフを示す。 時刻 T 1以前の型開き状態では、 ゲートカツト部の近傍のノズル 1内に埋設し た温度センサは、 5 5 5 °Cを示している。 マグネシウム合金の融点は 5 9 6 °C であり、 かつ、 ゲートカット部は最適温度領域に設けられているから、 型開き時 には固化状態が安定的に保たれる。
時刻 T 1で射出成形をするために型閉めを行い、 ノズル 1を誘導加熱コイル 2 4で加熱すると、 比較的短時間経過後の時刻 T 2で、 温度センサは、 ゲートカツ 卜部の温度が融点より高い温度の 6 3 0 °Cを示す。 したがって、 時刻 T 3でゲ ートカット部の金属が迅速に溶け、 開口可能な状態になる。
この後、 誘導加熱コイル 2 4による加熱を停止する時刻又は停止直前の時刻で ある時刻 T 3でマグネシウム合金の射出を行う。 加熱の停止によりゲートカツ卜 部の金属の温度は若干下がるが、 ノズル 1の後方の高温の金属と射出圧力とによ り、 容易にゲートカット部が開口する。 射出時間は約 0 . 0 4秒で終了する。 この後、 型開き時刻である時刻 T 4までの間、 型閉め状態を保ってキヤビティ 内の金属を固化させる。 ゲートカット部は、 温度制御装置の作用によって、 5 6 0 UC前後になるように制御される。
[第 2の実施形態]
次に本発明の第 2の実施形態を第 4図及び第 5図に従って説明する。
第 4図はこの第 2の実施形態におけるノズルの断面図、 第 5図は第 4図のノズ ルの A— A方向断面図である。
この第 2の実施形態は、第 1の実施形態と断熱手段の形態が異なる。すなわち、 ノズル 2 1はセラミックで形成され、 その外側に金属製の外筒 2 7が被せられて いる。 誘導加熱コイル 2 4は外筒 2 7の外側に巻回されている。 この実施形態に おいても、 ゲートカット部 2 3の近傍には温度センサ (図示せず) が設けられ、 この温度センサの測定結果に基づいて図示しない加熱制御装置が誘導加熱コィル 2 4の作動を制御するのは前述の実施形態と同様である。
外筒 2 7とノズル 2 1との間には微小な隙間 2 9が形成されている。 この微小 隙間 2 9の幅は、 常温において殆ど 0となるように形成される。 つまり、 この隙 間 2 9は、 金属 (マグネシウム合金) をノズル 2 1に流した場合に金属とセラミ ックとの熱膨張の違いによって生じた隙間である。 隙間 2 9の一端はノズルのフ ランジ 2 1 aによって封鎖され、 他端はノズル 2 1の先端から固定側金型板 3の 外側に開口する。
この形態により、 金属の射出成形時には、 ランナー 2 5内から金属が穴 2 6を 通って隙間 2 9に充填され、 キヤビティ 4 aからの金属の逆流を防止する。また、 隙間 2 9内の空気を追い出し、 金属製の外筒 2 7とセラミック製のノズルとの隙 間 2 9を熱伝導率に優れる金属 (マグネシウム合金) で満たすことによって、 誘 導加熱コイル 2 4による熱をノズル 2 1に効率よく伝える効果がある。
この実施形態においても、 先の実施形態と同様、 ノズル 2 1の先端側より金属 の温度を測定し、 第 2図 (b ) に示すようなグラフを作成して最適温度領域を見 つけ、 当該位置にゲートカツト部 2 3を設けるようにするとよい。
この実施形態におけるゲートカツト部 2 3の決定方法を第 6図のグラフを参照 しながら説明する。
この実施形態では、 ノズル 2 1は熱伝導率の低いセラミックで形成されている ので、 第 2図 (b ) 及び先の実施形態で説明した手順をそのまま用いてゲート力 ッ卜部 2 3を決定することはできない。 第 6図のグラフ I (一点鎖線で示す) で 示すように、 測定点 S 4を温度制御目標点に選択し、 設定温度を例えば 5 0 0 °C に設定すると、 ランナー 2 5内の金属の加熱が不十分で、 金属が固まってしまう ことになるからである。 また、 ランナー 2 5内の金属を常に溶融状態に保とうと すると、 第 6図のグラフ I Iで示すように、 温度制御目標点 S 4の設定温度を約 5 8 0 °Cと高くしなければならず、 実用には適さない。
このことから、 ノズル 2 1のように断熱性の高いノズルにおいては、 温度制御 目標点をノズル 2 1の先端側に移動させなければならないということが容易に判 断できる。 第 6図のグラフ IIIに示すように、 温度制御目標点を測定点 S 2に選択し、 設 定温度を 5 5 0 °Cに設定すると、 温度制御目標点 S 2の前後に、 融点よりも低 い温度 5 5 0 °C前後で平坦に近いなだらかな領域が現れる。 このとき、 誘導加 熱コイル 2 4を巻回した部分の金属は、 溶融状態を保つことのできる適温である 約 6 3 0 °Cに保たれている。 したがって、 グラフ IIIのグラフの勾配が平坦に近 いなだらかになる領域 C内に、ゲートカツト部 2 3を設ければよいことがわかる。 具体的には、 例えば、 測定点 S 2にゲ一トカット部 2 3を設ければよい。
このことはすなわち、 ノズル 2 1の断熱性を向上させることで、 ゲートカット 部 2 3の位置を、 キヤビティ 4 aに近づけることができるということを示してい る。
なお、 断熱手段の断熱性が高く、 温度制御目標点をノズル 2 1の先端側に移動 させても、 ノズル 2 1内の金属の温度勾配が緩やかで、 型開き時において金属の 固化状態を安定的に維持することができないような場合には、 ノズル 2 1の先端 側からの放熱を促進させ、 意図的に温度勾配を大きくするようにすればよい。 放熱手段の一例を、 第 7図 (a ), (b ) を参照しながら説明する。
第 7図 (a ) の放熱手段は、 熱伝導性の高い金属等の放熱部材 3 0を、 ノズル 2 1の先端に取り付けて構成されている。 また、 第 7図 (b ) の放熱手段は、 ノ ズル 2 1の先端に冷却用エア流通穴 3 1を形成し、 この冷却用エア流通穴 3 1に 冷却用のエアを流通させるようにしている。
このようにすることで、 第 6図のグラフ I Vに示すように、 ノズル 2 1の先端 で温度が急激に下降するグラフを得ることができる。
[第 3の実施形態]
次に、 本発明の第 3の実施形態を、 第 8図にしたがって説明する。
第 8図は、 本発明の第 3の実施形態における金型のノズル部分の拡大断面図で ある。
この実施形態において可動側金型板 4には、 キヤビティ 4 aを横断してノズル 3 1のゲートカツ卜部 3 3を超える位置まで突き出る突出ピン 4 1と、 この突出 ピン 4 1を、 突き出し状態と格納状態との間で進退移動させる駆動手段としての シリンダ 4 2とが設けられている。 なお、 固定側金型板 3のノズルの構成については、 第 1の実施形態と同じであ るので、第 8図において同一部位には同一の符号を付し、詳しい説明は省略する。 シリンダ 4 2は、 可動側金型板 4に埋設された耐熱性の容器 4 0の中に収容さ れる。 そして、 シリンダ 4 2の進退移動自在なピストンロッド 4 2 aに、 突出ピ ン 4 1が取り付けられる。
なお、 シリンダ 4 2を含む上記の駆動機構の代わりに、 成形品をキヤビティ 4 aから強制的に離型させるために設けられる、 ェジェクタピン用の公知の駆動機 構を用いてもよい。
ノズル 1のゲートカツト部 1 3と同軸上に、 キヤビティ 4 aから容器 4 0まで 貫通する貫通孔 4 0 aが形成され、 シリンダ 4 2の駆動により、 貫通孔 4 0 aを 通して突出ピン 4 1が出没する。
突出ピン 4 1は、 シリンダ 4 2の駆動によってゲートカツト部 1 3を超えてラ ンナー 1 1まで突き出る。 射出成形時には、 突出ピン 4 1はキヤビティ 4 a側に 移動して、 先端がキヤビティ 4 aの底面とほぼ面一の状態になる。 この状態で射 出成形が行われる。 突出ピン 4 1は、 耐熱性に優れ、 かつ、 熱膨張率の小さいセ ラミックなどで形成するのが好ましい。
シリンダ 4 2の駆動は図示しない駆動制御手段によって制御される。
前記駆動制御手段は、 型閉め後にゲートカット部 1 3の金属の温度が予め決め られた温度になったときに、 突出ピン 4 1を突き出す指令を出力する。
これを、 第 1の実施形態の射出成形に当てはめて説明する。
型閉め後、誘導加熱コイル 1 4に所定の電圧が印加されてノズル 1が加熱され、 ゲートカット部 1 3の金属の温度が例えば 5 0 0 °Cを超えると、 前記駆動制御 手段から指令信号が出力されてシリンダ 4 2力駆動し、 突出ピン 4 1を突き出さ せる。 ゲートカツ卜部 1 3の金属は、 完全に溶融はしていないものの、 かなりの 高温になっているため、 固化している部分を'突出ピン 4 1でランナー 1 1側に押 し込むことで、 容易にゲートカツト部 1 3を開口させることができる。
ゲートカット部 1 3を開口させた後、 シリンダ 4 2の駆動によって突出ピン 4 1が可動側金型板 4に格納されるとともに、 ノズル 1から溶融した金属がキヤビ ティ 4 aに射出される。
前記駆動制御手段には、突出ピン 4 1の折損やノズル 1の損傷等を防ぐために、 一定以上の負荷が突出ピン 4 1に作用したときにシリンダ 4 2の駆動を停止させ たり、 ホットランナー式射出成形機の稼働を停止させたりする安全対策部を設け るのが好ましい。 本発明の好適な実施形態を説明してきたが、 本発明は上記の実施形態によって 何ら限定されるものではない。
例えば、 上記の第 1の実施形態では第 4の測定点 S 4の金属の温度が 5 5 5 °C に保持されるようにし、 この測定点 S 4の温度が型開き直前に 5 8 0 °Cとなる ことから第 4の測定点 S 4をゲートカット部 1 3として選択したが、 第 2図のグ ラフの部分 Aの範囲内であれば他の位置でもよい。
また、 融点 5 9 6 °Cのマグネシウム合金 (A S T M規格の A Z 9 1 D) にお いては、 制御目標点において保持すべき金属の最適温度が 5 5 5 °Cであるとし たが、 この最適温度は金属によって異なるため、 射出成形しょうとする金属ごと に最適な温度を見つけるようにすればよい。 この実施形態において説明したマグ ネシゥム合金と融点温度に近い融点温度を有し、 かつ、 金属としての性質も近似 する他の金属 (例えば、 融点 6 1 5 °Cの A S TM規格の AM 6 0 B マグネシ ゥム合金) では、 上記した実施形態の数値を参考にするとよい。
本発明によれば、 ゲートカット部の金属の温度を一定以上に保持し、 次回射出 の際にもわずかな加熱でゲー卜カツト部の金属を溶かして射出可能な状態にする ことができる。そのため、実用に適したサイクルタイムを実現することができる。 また、 ゲートカット部を適切な位置に選択して設けることができ、 これによつて、 型開き後にノズル先端から溶融金属が漏れたりすることのない、 マグネシウム合 金などの金属に適したホットランナー式射出成形機の金型を提供することができ る。 産業上の利用可能性
本発明の方法によりゲートカツ卜位置が決定された金型は、 マグネシウム合金 やアルミニウム合金、 亜鉛合金などの金属のホッ卜ランナー射出成形に限らず、 他の種類の金属のホットランナー射出成形にも広く適用することができる。

Claims

請 求 の 範 囲
1 . キヤビティを有する可動側金型板と、 前記キヤビティに溶融した金属を射 出するノズル及びこのノズル内の金属を加熱するための加熱手段を備えた固定側 金型板とを有するホットランナ一式射出成形機の金型において、
ゲートカツ卜が行われるノズルのゲートカツト部の近傍に設けられた前記ゲー ト力ット部の金属の温度を測定する温度測定手段と、
この温度測定手段の測定結果に基づいて前記加熱手段による前記ノズルの加熱 を制御する加熱制御手段と、
前記ノズルの所定位置に形成されたゲートカツト部と、
少なくとも前記ゲートカツト部が形成された部分を覆うように前記ノズルに設 けられた断熱手段と、
を有することを特徴とするホットランナー式射出成形機の金型。
2 . 前記溶融金属はマグネシウム合金であり、 前記加熱制御手段は、 型開き時 における前記ゲートカツト部の前記マグネシウム合金の温度を、 4 0 0で乃至 5 8 0 °Cの範囲内のいずれかに保持することを特徴とする請求項 1に記載のホ ッ卜ランナー式射出成形機の金型。
3 . 前記加熱制御手段は型開き時における前記ゲートカツト部の前記マグネシ ゥム合金の温度を 5 2 0 °C乃至 5 6 O t:の範囲内のいずれかに保持することを 特徴とする請求項 2に記載のホットランナ一式射出成形機の金型。
4 . 前記断熱手段に代えて或いは前記断熱手段とともに、 前記ノズル本体をセ ラミックによって形成し、 前記ノズルの周囲を金属外筒で覆い、 この金属外筒の 周りに誘導加熱コィルを巻回し、 前記外筒金属と前記セラミックのノズル本体と の間の隙間に溶融金属を流し込むようにしたことを特徴とする請求項 1〜 3のい ずれかに記載のホットランナー式射出成形機の金型。 . 前記断熱手段に代えて或いは前記断熱手段とともに、 前記ノズルの先端に 放熱手段を設け、 型開き時における前記金属の放熱を促進するようにしたことを 特徴とする請求項 1〜 4のいずれかに記載のホットランナ一式射出成形機の金型。
6 . 前記放熱手段は、 前記ノズルの先端に取り付けられた放熱性に優れる部材 又は、 前記ノズルの先端に形成された冷却用エアの流通路であることを特徴とす る請求項 5に記載のホットランナー式射出成形機の金型。
7 . 請求項 1〜6に記載のホットランナー式射出成形機の金型を製造するため の方法であって、
ノズルの任意の位置に、前記ノズル内の金属を加熱するための加熱手段を設け、 前記ノズルの先端から前記加熱手段までの間の領域に、 前記ノズル内の前記金 属の温度を測定する複数個の温度測定点を所定の間隔で設け、
前記温度測定点の中から、 温度制御の基準とする温度制御目標点を少なくとも 一つ定め、
型開き時に、 少なくとも前記加熱手段を設けた部分の金属を溶融状態に保ち、 かつ、 前記温度制御目標点の温度を、 前記金属の溶融温度よりも低い一定の温度 に維持するように前記加熱手段を制御し、
前記温度制御目標点の温度を一定に維持したときの他の前記温度測定点の温度 分布を計測し、
この計測結果から、 型開き時に前記金属の固化状態を安定的に維持し、 かつ、 固化した前記金属の温度が前記金属の融点に最も近い最適温度領域を決定し、 この最適温度領域内にゲートカツト部を設定すること、
を特徴とするホットランナー式射出成形機の金型の製造方法。
8 . 前記計測結果に基づいて各前記温度測定点の温度分布ダラフを作成したと きに、 グラフの勾配が平坦に近いなだらかになる部位が前記温度分布グラフ中に 少なくとも一つ現れるように、 前記ノズル又は前記ノズルの放熱手段又は前記加 熱手段の位置を含む条件を適宜に選択し、 前記なだらかになる部位を前記最適温 度領域とすることを特徴とする請求項 7に記載のホットランナ一式射出成形機の 金型の製造方法。
9 . 前記溶融金属はマグネシウム合金であり、 前記最適温度領域が 5 2 0 〜5 6 0 °Cの範囲内にあることを特徴とする請求項 7又は 8に記載のホットラ ンナ一式射出成形機の金型の製造方法。
1 0 . キヤビティを有する可動側金型板と、 前記キヤビティに溶融した金属を 射出するノズル及びこのノズル内の金属を加熱するための加熱手段を備えた固定 側金型板とを有するホッ卜ランナ一式射出成形機の金型において、
前記可動側金型板に設けられ、 前記キヤビティを横断して前記ノズルのゲート カツト部まで突き出し可能な突出ピンと、
この突出ピンを、突き出し状態と格納状態との間で進退移動させる駆動手段と、 この駆動手段の駆動を制御する駆動制御手段と、
を有することを特徴とするホットランナー式射出成形機の金型。
1 1 . 前記駆動制御手段は、 型閉め後に前記ゲートカツト部の金属の温度が予 め決められた温度になったときに、 前記突出ピンを突き出す指令を出力すること を特徴とするホットランナー式射出成形機の金型。
