ABSTRACT OF THE DISCLOSURE

A disposable diaper having a liquid-permeable cover sheet defining the periphery of the diaper, the cover sheet having a crotch portion for engaging the crotch area of the wearer; an absorbent pad positioned in the crotch portion; and a liquid impervious barrier sheet having opposed side margins, the surface of the absorbent pad opposed from the cover sheet being contained between the side margins of the barrier sheet, the side margins being sealed to prevent edge leakage from the absorbent pad.

This application is a continuation-in part of application, ~erial No. 454,219 filed December 21, lg89, which is in turn a continuation-in-part of Serial No. 406,020, filed September 12, 1989.

BACKGROUND OF THE INVENTION

Disposable diapers for infants and incontinent older people are a ma~or industry and as such constitute a crowded art, competitively speaking.

In general, they comprise an absorbent pad assembly having a liquid impervious back sheet, an absorbent pad in the crotch portion of the diaper and a liql~id pervious cover or front sheet. It has been found desirable to minimize the cost of the diaper and to provide a disposable diaper preventing edge leakage.

Since the plastic materials which may be employed in making the back sheet are relatively expensive, it will ~e appreciated that they contributed subskantially tQ the total cost of making the diaper. For example, the cost o~
polyethylene, the impermeable polymer typically employ~d ~or back sheets, has skyrocketed in the past few years.

Moreover, while the back sheet is provided to prevent escape o~ body waste ma~erial~ ~hrough the back of th~ dlaper, the prior art, as exemplified by the patent literature, has recognized the advisability that it also be breathahle for the comfort of the wearer, particularly in warm weather.
Accordingly, it i8 known in the paten~ literature to p.ovide both breathability and liquid impermeabillty in the back sheet.
however, in general the prior concepts for providing both breathability and impermeability suf~er from one or more of the following deficiencies: (1) can't provide optimum breathability without sacriice to the critical requirement ~or liquid-impermeability to prevent escape of body waste through the back; and/or (2) inability to prevent edge leakage through the side edges of the crotch area.

patO1070 - 2 -With respect to the latter, ~he prior art, as exemplified by the patent literature, also discloses the separate concept of providing barrler strips and the like along the edges to prevent this edge leakage. Stated simply, the task of the present invention is t~
provide a disposable diaper which minimizes the cost factor in providing an impermeable backing to prevent escape of body waste material and which additionally provides optimum breathability and comfort to the wearer .

~: SUMMARY OF THE INVENTION

In accordance with the present invention, this task is solved by providing a disposable diaper comprising a per se ,~ known liquid-permeable front or cover sheet haviny front and rear surfaces and whose periphery defines the periphery o~ the diaper, the cover sheet having a cro~ch por~ion and corner or wing portions surrounding the crotch portion, the crotch ~ portion being adapted to engage the crotch area of the wearer - to capture: body waster material when the dlaper ls folded medially and worn engaging the waist and stomach. areas; an absorbent pad having front and rear surfaces defined by opposed side and end edges, the absorbent pad being positioned in the crotch area with its front surface facing the rear surface of the cover sheet; and a l.iquid-impervious barrier sheet covering the back surface of the absorbent pad, the barrier sheet having opposed end and side edges, the width of the barrier sheet being slightly grea~er than that o the absorbent pad, the barrier sheet being olded longitudinally along ~old lines within its side edges to provide oppo~ed side margins, the distance between the opposed ~oId lines being substan-tlally the same as the width o~ the absorbent pad, the side mar0in~ of the barrier sheet be~ng sealed to prevent edge leakage of body waste material rom the absorbent pad.

DESCRIPTION OF THE PRE ERRED EMBODIMENTS

Referring now to Fi~s. 1-3, a diaper 10 is shown having its periphery defined by a fluid pervious front or cover sheet 12 having opposed side edyes 14 and 16, and a pair o~ end edges 18 and 20 connecting the side edges 14 and 16.

The diaper has a crotch portion 22, i.e. a portion adapted to engage the crotch area of the wearer to capture body waste patO1070 - 4 -5~

material. While not essential to the praatice of this invention, the diaper lO is shown to have cu~-ou~ portions 24 on either side of the cxotch portion 22 so that the diaper is of generally hourglass configuration having ~our wings or ear portions 26 in the areas surrounding the crotch portion 22 where the end edges 18 and 20 connect the side edges 14 and 16.
When the diaper is folded medially to be put on the body, the wings 26 engage the waist and stomach areas. It will of course be appreciated tha~ the configuration shown in the drawing for purposes of illustration is not critical and other shapes or configuration~ will be a matter of individual choice within the expected judgment of the skilled worker.

The diaper lO has a liquid impervious barrier sheet 28 secured in fluid tight relationship with the cover sheet 12 in the crotch portion 22, with the barrier sheet 28 having a pair of opposed side edges 30 and 32 and a pair of opposed end edges 34 and 36 connectiny the side edges 30 and 32. The diaper 10 has an absoxbent pad 38 seated on the inner surface of barrier sheet 28 for capturing and retaining body waste material. The absorbent pad has opposed side edges 31 and 33, opposed end edges 35 and 37, a front surface 43 facing the cover sheet 1 and a back surface 45 seated on barrier ~heet 28. As shown, the barrier sheet 28 is folded longitudinally at ~old~ 23 and 25 to provide a pair o~ opposed si~e margins 27 and 29 which extend around and over the side edges 31 and 33 of the pad 38, such that the side edges 30 and 32 are loaated over the pad 38.
In this manner, edge leakage of body waste from the pad 38 is prevented. As shown, the side margins 27 and 29 o~ barrier sheet 28 are secured to a back surface 4~ of the cover sheet 12 by suitable means, such as adhesive 42 to assure a fluid tight barrier against edge leakage from the absorbent pad 38.
Alternately, the side margins 27 and 29 may be sealed directly to the front surface 43 of the absorbent pad 38 or indirectly through intermediate strips of sheet material adhered to the sides edges of the absorbent pad 38. As shown, the end edges 34, 36 preferably extend beyond absorbent pad 38 and are secured to the back surace 4~ of the cover sheet. With reference to Fig. 4, the side margins 27 and 29 of the barrier sheet 28 may al~exnatively be folded outwardly, and the side ?atolo7o ~ ~ ~ S ~ ~ 6 margins 27 and 29 may be secured to the back surface 41 o the front sheet 12, e.g. by adhesive 42, to provide a barrier ~or - the pad.

A pair of conventional tape fasteners 44 in the waist area of the diaper permit releasably securing ox refastening of the opposed end edges 18 and 20 together around the waist when the diaper 10 is folded to engage the front and back of the body.

Preerably, as shown in Fig. 1, a pair of elastic strips 50 are provided on opposed sides of the barrier sheet/pad assembly in order to gather the crotch area 22.

When a diaper 10 of the foregoiny general description is intended for infants, it may, for example, be on the order of ~rom about 10'l to about 25" in length and from about 10" to about 17" at its widest width, in which case the absorbent pad seated on barrier sheet 28 and sealed thereto along the side edges may be on the order of from about 8" to about 23" in length and from about 5" to about 12" in width. On the other hand, diapers intended for incontinent adults will of course be substantially larger. For example, the adult diaper may be on the order of from about 26" to about 50" in length and from about 18" to about 40" in width with pad 38 coverin~ the crotch area on ~he order of from abou~ 24" to about q8" in length and about 5" to about 20" in width.

The barrier sheet 28, which may be on the order of from about 0.2 to about 2.0 mils thick, may comprise any suitable liquid impervious material, such as polyethylene or polypropylene.

The pad 38 may comprise any of the absorbent materials heretofore employed in the diaper art, e.g. wood pulp or fluff, cellulose wadding, absoxbent cotton fibers, polyester or polyolefin and the like, including mixtures thereof. As is known in the disposable diaper art, one or more layers containing a superabsorbent material may also he utllized.

pat01070 The fluid pervious top sheet 12 may comprise any of the materials hereto~ore employed or top sheets, e.g. spun bonded polyester or polyropylene fibers, various nonwoven abrics, gauzs, etc. having the requisite wet and dry strength.

The tape fasteners 44, which per se comprise no part of this invention, may be any of the known tape structures utilizing so-called refastenable pressure-sensitive adhesive, e.g. acrylic adhesive formulations or elastomeric adhesive formulations such as those of the KRATON series (trademark of Shell Chemical Company) which are styrene-isopren0 block copolymers.

Elastic strips such as strips 50 are also well known in the diaper ar~. They may comprise any elastomer such as natural, butyl or synthetic rubber having the requisite tensile ~orce to provide gather, e.g. 100 grams when stretched 100~
from the relaxed condition. These strips may comprise a single strand or a plurality o~ strands.

An important feature o the present invention is the ~act that the absorbent pad 38 covers only the crotch portlon 22 of the diaper, a5 distinguished from those diapers of the prior art wherein the absorbent pad extends near the edges of the front sheet and the wi.dth oE pad 38 between its side edges 31 and 33 is su~stantially the same as the width of the barrler sheet between folds 31 and 33. The barrier sheet 23 on which absorbent pad 38 is seated prevents escape o~ the body waste materials through the back and edges o~ the diaper~

The harrier sheet 28 may have the same width as the absorbent pad 3B. The length of the barrier sheet 28 may be the same lenyth as the diaper 10, and the elastic member or strips 50 may be positioned in the range o~ 0-2 inches from the side edges of the absorbent pad 38.

~atO1070 - 7 -S~L6 Fig. 5 shows another embodiment of the diapex o~ the present invention, in which like re~erence numexals designate like parts. In this embodiment, the side margin 27 of the barrier sheet 28 is located over side edge 23 of the absorbent pad 38, the cover sheet 12 extends over the side margin 27 o~
the barrier sheet 28, and the elastic s~rip 50 is located beneath the side margins 27 of the barrier sheet 28 at a location past side edges of the absorbent pad 38. A similar arrangement ~not shown) will of course be provided on the opposed side between side margin 29, edge 31, sheet 12 and strip 50, as described above. ~n other respects, the diaper of Fig. 6 is similar to that previously discussed in connection with Figs. 1 and 2.

Another embodiment of the diaper of the present invention is illustrated in Fig. 6, in which like reference numerals designate like parts. In this embodiment, the side margin 27 of the barrier sheet 28 is olded over the front surface of the absorbent pad 38, the cover sheet 12 extends over the side margins 27 of the barrier sheet 28, and the elastic strip 50 is located intermediate the side margin 27 of the barrier sheet 28 and the cover sheet 12. In like manner, the side margin 29 (not shown) is folded over the pad, the cover sheet extends over side margin 29 and the elastic strip 50 is located as described above. In other respects, the diaper o Flg. 6 is similar to t.hat previously disaussed in conn~ction with Fiys. 1 and 2.

Another embodiment of the diaper of the present invention is illustrated in Fig. 7, in which like reference numerals designate like parts. In this embodiment, the side margins of the barrier sheet 28 extend past the side edges of the absorbent pad 38, with the side margins of the barrier sheet 28 being secured to the cover sheet 12 at a location past the side edges of the absorbent pad 38, and the elastlc strips 50 are located intermediate the side margins of the barrier sheet 28 and the cover sheet 12 at a location past side edges of the absorbent pad 38. In other respects, the diaper of Fig. 7 is patO1070 - 8 -S~6 similar to that previously described in connection with Figs. 1 and 2.

Another embodiment o~ the diaper o the presen~ invention is illustrated in Fig. 8, in which like re~erence numerals designate like parts. In this embodiment, the side margins 27, 2~ of the barrier sheet 28 have a first inward fold over the front surface of the absorbent pad 38, and a second outward fold towards the side edge o~ the absorbent pad 38. The cover sheet 12 extends over the folded side margins 27, 29 of the barrier sheet 28, and the elastic strips 50 are located intermediate the folded side margins 27, 29 of the barrier sheet 28 and the cover sheet 12.

From the foregoing description, it will be seen that the present invention provides an elegant design of simplified construction wherein body waste materials are effectively confined within the crotch area hy means o the barrier sheet 28, thereby eliminating the need for a back sheet coextensive with the cover sheet. Further, since only the barrier sheet in the crotch area is impermeable, the diaper construction of this invention provides maximum breathabilityO

Claims (12)

1. A disposable diaper comprising:

a liquid-permeable cover sheet having front and rear surfaces and a periphery defining the periphery of the diaper, the cover sheet having a crotch portion adapted to engage the crotch area of a weaver of the diaper;

an absorbent pad having front and rear surfaces defined by opposed side and end edges, the absorbent pad being positioned within the crotch position with it front surface facing the rear surface of the cover sheet whereby to be adapted to receive and capture body waste material; and a liquid-impervious barrier sheet covering the rear surface of the absorbent pad, the barrier sheet having opposed end and side edges, the width of the barrier sheet being slightly greater than that of the absorbent pad, the barrier being folded longitudinally along fold lines within its side edges to provide opposed side margins extending between the respective fold lines and side edges, the distance between the opposed fold lines being substantially the same as the width of the absorbent pad, the side margins of the barrier sheet being sealed to prevent edge leakage of body waste material from the absorbent pad.
2. The disposable diaper as defined in claim 1 wherein the front sheet has cut-out portions on opposed sides of the crotch portion such that said front sheet has a generally hourglass configuration.
3. A diaper of claim 1 wherein said absorbent pad contains a superabsorbent material.
4. The diaper of claim 1 wherein the side margins of said barrier sheet extend around the side edges of the pad over the front surface of the pad.
5. The diaper of claim 4 wherein the side margins of the barrier sheet are sealed to the rear surface of the cover sheet.

6. The diaper of claim 4 wherein the side margins of the barrier sheet are sealed directly or indirectly to the front surface of the absorbent pad.
7. The diaper of claim 1 wherein the side margins of said barrier sheet extend outwardly from the side edges of the pad.
8. The diaper of claim 1 wherein the end edges of the barrier sheet are sealed to the rear surface of the cover sheet.
9. The diaper in claim 1 in which side margins of the barrier sheet are located over side margins of the absorbent pad, the cover sheet extends over the side margins of the barrier sheet, and including elastic strips located intermediate the side margins of the barrier sheet and underlying portions of the barrier sheet at a location past side edges of the absorbent pad.
10. The diaper of claim 1 wherein the side margins of the barrier sheet are located over side edges of the absorbent pad, the cover sheet extends over the side margins of the barrier sheet, and the elastic strips are located intermediate the side margins of the barrier sheet and the cover sheet.
11. The diaper of claim 1 wherein the side margins of the barrier sheet extend outwardly from the side edges of the absorbent pad, with the side margins of the barrier sheet being secured to the cover sheet at a location past the side edges of the absorbent pad, and including elastic strips located intermediate the side margins of the barrier sheet and the cover sheet.
12. The diaper claim 1 wherein the side margins of the barrier sheet have a first inward fold over side edges of the absorbent pad, and a second outward fold towards side edges of the absorbent pad, in which the cover sheet extends over the side margins of the barrier sheet, and including elastic strips located intermediate the side margins of the barrier sheet and the cover sheet.
